一、前言:
  隨著高壓變頻技術(shù)的日趨成熟和節(jié)能降耗、提高經(jīng)濟(jì)效益的市場需求越來越深化,高壓變頻技術(shù)正向著電壓更高、功率更大、性能更優(yōu)越的方向發(fā)展。大功率和超大功率高壓變頻器的市場前景日益被業(yè)內(nèi)看好。如何解決大功率高壓變頻器在設(shè)計(jì)、生產(chǎn)、制造、應(yīng)用中的技術(shù)難題,成為打開國內(nèi)大功率高壓變頻器市場的關(guān)鍵。
  目前,由于大功率高壓變頻的技術(shù)門檻較高;因此2000kW以上高壓產(chǎn)品市場一直被國外品牌占據(jù)。北京利德華福電氣技術(shù)有限公司生產(chǎn)的 Harsvert-A06/300型2500kW高壓變頻器在油田注水泵變頻改造項(xiàng)目上的成功應(yīng)用,充分表明國產(chǎn)大功率高壓變頻在關(guān)鍵技術(shù)上已經(jīng)取得實(shí)質(zhì)性進(jìn)展,它的投運(yùn)為國產(chǎn)2000kW以上產(chǎn)品的實(shí)際應(yīng)用填補(bǔ)了一項(xiàng)國內(nèi)空白。
  2500kW高壓變頻的應(yīng)用主要需要解決功率器件并聯(lián)、設(shè)備散熱、環(huán)境冷卻以及現(xiàn)場安裝等相關(guān)技術(shù)問題。

二、大電流輸出問題:
  2500kW高壓變頻器的額定輸出電流為300A。系統(tǒng)設(shè)計(jì)過程中,除了需要滿足額定輸出電流的要求外,還需要具備120%過負(fù)荷1min的能力;并且必須能夠承受瞬時1.5倍額定電流的沖擊無器件損傷。因此,功率器件的選型必須依據(jù)峰值電流設(shè)計(jì)。也就是說,功率單元的通流量需要達(dá)到 ,即620A。考慮到IGBT具有一定的瞬時過流能力,因此基于散熱方面的考慮采用兩只額定值300A的IGBT并聯(lián)來達(dá)到設(shè)計(jì)要求,實(shí)現(xiàn)IGBT在并聯(lián)情況下均流輸出,而且能夠長期可靠的安全運(yùn)行。在功率單元的設(shè)計(jì)當(dāng)中主要有以下幾個問題。
  1、用同型號、同批次IGBT,篩選電流曲線、開關(guān)損耗值等性能參數(shù)完全一致的器件進(jìn)行功率單元的生產(chǎn)。
  2、在物理上嚴(yán)格保證電路參數(shù)的一致,消除結(jié)構(gòu)安裝、散熱條件、線路布置等分布參數(shù)對實(shí)際運(yùn)行的不利影響。
  3、采用低電感回路設(shè)計(jì),避免動力母線寄生電感對器件安全性的影響。
  4、單元控制板產(chǎn)生步調(diào)一致的觸發(fā)脈沖信號,保證并聯(lián)器件的開關(guān)控制誤差<1μS。
  5、驅(qū)動線路采用更為嚴(yán)格的抗干擾設(shè)計(jì),并進(jìn)行主電氣回路電磁輻射測試;保證驅(qū)動波形不畸變,實(shí)現(xiàn)電氣控制參數(shù)相同。
  6、動態(tài)電流平衡技術(shù),保證IGBT運(yùn)行工況一致;避免溫度變化帶來的器件特性參數(shù)差異,引起電流不均導(dǎo)致器件燒毀系統(tǒng)崩潰的問題。

三、設(shè)備散熱問題:
  高壓變頻器的自身冷卻和環(huán)境散熱問題是高壓變頻系統(tǒng)應(yīng)用中不可忽視的重要問題之一。2500kW的設(shè)備在滿載運(yùn)行情況下有2~4%的損耗,功率約為 100kW;這其中絕大部分是以熱量形式散失在空間當(dāng)中的。及時有效地將自身熱量傳遞到設(shè)備外部,使系統(tǒng)工作溫度在允許范圍內(nèi)是保證設(shè)備安全運(yùn)行的關(guān)鍵因素。
  變頻器的熱量損耗主要包括變壓器柜和功率柜兩部分。變壓器采用H級干式變壓器標(biāo)準(zhǔn)設(shè)計(jì),絕緣材料能夠耐受180℃的運(yùn)行高溫,變壓器溫升可達(dá) 125K;標(biāo)稱容量為145℃自然冷卻條件的有效容量值??梢哉f,變壓器對運(yùn)行溫度的要求并不敏感;只要運(yùn)行溫度低于理論設(shè)計(jì)值145℃,那么變壓器就會滿足使用要求。但是,系統(tǒng)為了保證變壓器的過載能力達(dá)到電氣設(shè)計(jì)指標(biāo),冷卻系統(tǒng)采用B級絕緣130℃的工作溫度設(shè)計(jì)。換句話說,變壓器柜的冷卻系統(tǒng)能夠滿足B級干式變壓器的運(yùn)行需要,無疑改善了H級干式變壓器的運(yùn)行條件,提高了運(yùn)行效率,熱量損失也隨之降低。因?yàn)樽儔浩鞯倪\(yùn)行溫度越高,它的損耗越大、效率越低。
  根據(jù)實(shí)際情況,變壓器的冷卻系統(tǒng)設(shè)計(jì)并沒有采用嚴(yán)格的風(fēng)道結(jié)構(gòu),而是增加了柜頂風(fēng)機(jī)提高變壓器柜的冷卻風(fēng)量來達(dá)到降低設(shè)備自身溫度的目的。冷卻系統(tǒng)保證環(huán)境溫度45℃情況下,變壓器在110℃達(dá)到熱平衡。實(shí)際運(yùn)行效果表明:現(xiàn)場環(huán)境溫度11℃、設(shè)備滿負(fù)荷運(yùn)行情況下,變壓器線圈最大溫升65K,遠(yuǎn)遠(yuǎn)低于設(shè)計(jì)標(biāo)準(zhǔn);采用常規(guī)風(fēng)冷卻設(shè)計(jì)可以滿足要求。
  功率柜是變頻器運(yùn)行中的又一發(fā)熱主體。功率器件IGBT的最大允許運(yùn)行溫度(外殼溫度)不能超過85℃,過高的溫升會導(dǎo)致管壓降加大、熱損耗增加;形成惡性循環(huán)引起器件內(nèi)熱量累積,導(dǎo)致因溫度過高而燒毀。因此,必須處理好功率器件的散熱問題,才能保證系統(tǒng)的安全可靠性。以往小功率產(chǎn)品單位熱量較低,散熱和冷卻系統(tǒng)可以有較大的裕量且受到制約的因素較少。而2500kW產(chǎn)品,功率器件的單位熱量增加、必須考慮空冷散熱的功率大小問題;因此,有效地將器件本身的熱量帶出來,并且能夠快速地把熱量傳到系統(tǒng)外就顯得尤為重要了。
  首先,選用新一代功耗較小的功率器件,利用器件并聯(lián)的方式熱量分散、增大有效散熱面積,把內(nèi)部的熱量帶出來,保證用空冷的方式能夠滿足溫升要求。第二,選用熱傳導(dǎo)特性好、導(dǎo)熱率高的新型冷板釬焊散熱器,提高散熱效果。第三、根據(jù)單位面積散熱功率合理設(shè)計(jì)冷卻系統(tǒng),保證環(huán)境溫度45℃條件下器件自身溫度低于85℃。第四、柜門采用柵格濾網(wǎng)罩,降低進(jìn)風(fēng)風(fēng)阻;濾網(wǎng)選用透氣性好、韌度高的新型過濾合成絲綿,提高冷卻系統(tǒng)的運(yùn)行效率。第五、采用冷卻風(fēng)機(jī)冗余設(shè)計(jì)。確保單臺風(fēng)機(jī)故障情況下,系統(tǒng)無需降額運(yùn)行;兩臺風(fēng)機(jī)故障,變頻器降額運(yùn)行不停機(jī)。最大限度保證了功率柜冷卻系統(tǒng)對設(shè)備安全可靠性的影響。經(jīng)現(xiàn)場實(shí)際運(yùn)行測試:100%負(fù)荷情況下,功率器件最大溫升<23K,取得了良好的運(yùn)行效果。
  在系統(tǒng)的設(shè)計(jì)過程中,除了要解決好設(shè)備自身的冷卻問題外,現(xiàn)場的環(huán)境散熱問題也是2500kW高壓變頻器應(yīng)用必須充分考慮的。根據(jù)油田注水泵項(xiàng)目的現(xiàn)場情況,決定將變頻器的環(huán)境冷卻接入已有的高壓電動機(jī)冷卻水系統(tǒng)。經(jīng)過計(jì)算,在增加2500kW變頻器的散熱量的情況下,現(xiàn)有冷卻水系統(tǒng)的設(shè)計(jì)裕量可以滿足注水聯(lián)合站的整個設(shè)備冷卻量需要。
  由于變壓器柜和功率柜在實(shí)際運(yùn)行中的運(yùn)行溫度并不相同,而環(huán)境溫度一致;且功率柜對環(huán)境溫度較為敏感。因此,在環(huán)境熱交換系統(tǒng)的設(shè)計(jì)上主要有以下幾方面的考慮。1、借助設(shè)備本身的冷卻系統(tǒng)實(shí)現(xiàn)環(huán)境熱交換,簡化系統(tǒng),不增加獨(dú)立的冷卻風(fēng)機(jī)等設(shè)備。減低輔機(jī)故障點(diǎn)對系統(tǒng)安全性能的危害。2、通過空-水冷裝置把變頻器冷卻風(fēng)帶出來的設(shè)備熱量直接由冷卻水傳遞到室外,從而降低主要熱源對環(huán)境的加熱作用。3、由于變壓器正常運(yùn)行的溫度就明顯高于功率柜溫度,因此獨(dú)立配置變壓器柜和功率柜的熱交換器,提高設(shè)備利用率。4、變頻器室采用密閉環(huán)境設(shè)計(jì),采用隔熱效果好的石棉建筑降低熱傳導(dǎo)。避免夏季室外溫度高帶來的加熱效應(yīng),完全依靠空-水冷裝置進(jìn)行環(huán)境散熱。
  變壓器柜的熱交換器功率55kW,功率柜的熱交換器功率45kW。冷卻水溫<30℃,出風(fēng)口溫度<38℃。熱交換冷卻水系統(tǒng)的工作壓力0.4Mpa,設(shè)計(jì)流量分別為30m3/h。管路設(shè)計(jì)公稱壓力1.6Mpa,管徑DN80具有很高的設(shè)計(jì)裕量,安全性能優(yōu)于適配高壓電動機(jī)的冷卻水系統(tǒng)。也就是說,變頻器室的冷卻水系統(tǒng)并不降低整個注水泵系統(tǒng)的運(yùn)行安全性能。
  現(xiàn)場監(jiān)測數(shù)據(jù)表明:變頻器滿負(fù)荷運(yùn)行情況下,冷卻進(jìn)水溫度2℃、回水溫度9℃;功率柜溫度11℃、變壓器柜最高溫度76℃;室內(nèi)溫度10℃、室外溫度-17℃。設(shè)備運(yùn)行溫度遠(yuǎn)低于設(shè)計(jì)值,系統(tǒng)冷卻和環(huán)境散熱均達(dá)到設(shè)計(jì)要求,空-水冷裝置的應(yīng)用效果良好。

四、制造工藝和設(shè)備體積:
  2500kW高壓變頻器的生產(chǎn)對制造和檢驗(yàn)工藝提出了更高的要求。首先,為確保系統(tǒng)的高安全可靠性,力求選用技術(shù)成熟性能穩(wěn)定的組件完成功能開發(fā)。第二、嚴(yán)格入廠檢驗(yàn),保證同型號、同批次,性能指標(biāo)匹配的組件進(jìn)入生產(chǎn)。第三、加大板件老化力度,嚴(yán)格生產(chǎn)組裝工序檢驗(yàn)。對組件焊接、螺釘緊固等細(xì)節(jié)內(nèi)容進(jìn)行處理。第四、應(yīng)用新型材料、新工藝減低產(chǎn)品重量、縮小設(shè)備體積。
  縮小體積、提高單位功率是高壓變頻技術(shù)發(fā)展努力的方向之一。尤其是大功率和超大功率高壓變頻,在項(xiàng)目改造、推廣應(yīng)用中對體積有著更為明顯的要求。體積過大帶來的運(yùn)輸、安裝、土建等方面的問題往往成為阻礙技術(shù)應(yīng)用的考慮因素。目前,隨著移相干式隔離變壓器制造工藝和絕緣等級的提高,移相干式隔離變壓器已經(jīng)可以采用一體化設(shè)計(jì)結(jié)構(gòu);無需考慮再因制造工藝、熱量散失等方面技術(shù)因素,制造兩臺變壓器帶來的體積問題。功率單元的結(jié)構(gòu)設(shè)計(jì)和散熱問題已經(jīng)解決,功率柜結(jié)構(gòu)及承重方面也取得進(jìn)展,設(shè)備的功率密度得到有效提高。由北京利德華福電氣技術(shù)有限公司生產(chǎn)的Harsvert-A06/300高壓變頻器的整機(jī)外形尺寸僅有6300×1300×2674,總重量約7400kg,較同類產(chǎn)品尺寸減少近1/2。系統(tǒng)的整機(jī)結(jié)構(gòu)和現(xiàn)場分布也大為簡化,消除了因功率等級提高帶來的施工等問題。

五、運(yùn)行效果:
  自2004年12月順利投運(yùn)以來,設(shè)備運(yùn)行狀況良好,取得了明顯的投資收益。國產(chǎn)2500kW高壓變頻器的技術(shù)水平和設(shè)計(jì)制造能力完全能夠滿足現(xiàn)場實(shí)際應(yīng)用需求。對變頻器的輸出電流波形測試和諧波分析表明:該設(shè)備的應(yīng)用完全達(dá)到預(yù)期設(shè)計(jì)目標(biāo),大功率高壓變頻器設(shè)計(jì)當(dāng)中的器件并聯(lián)均流問題已經(jīng)徹底解決。變頻器的自身冷卻系統(tǒng)在配備空-水冷裝置后環(huán)境溫度控制效果極佳。
